Hypertherm Powermax 600 plasma cutter

Thanks Jim, the consumables are the original hypertherm ones, I'm sure its the switch causing a problem as I have to reseat consumables multiple times to get it to turn out the light on the power unit.

The torch has been kept very clean so I'm guessing the micro switch is damaged or out of place somehow.

I believe that safety switch is available from Hypertherm. If you can get an exploded view of the torch head, I think the clamshell halves of the torch will separate to allow you access to the switch. Don't know if it has to be soldered, or not, and you may have to have little monkey hands to be able to work on it. No offense to the monkeys out there, of course.

I am a 43 yr old disabled carpenter ( tried to fight gravity...it won, dam Newton ) and I have been working on a building a snowplow so I can clear my own driveway amongst other things. I have a very small budget and called a few companies to see if they could help me out with a plasma unit so I could fabricate my own parts. The other 2 companies would not even e-mail me back ,but Everlast got me a new unit for less than cost and cheaper than I could find any used machine anywhere . That was a very generous jesture that they did not have to do ,they were just trying to help out a guy who is struggling .

I have a Hypertherm 1250 that I run on a CNC machine. The software tracks the length of cuts. I consistently get over 3,000-inches on the nozzle and electrode. Now this is with a shop built air dryer. ;)

Could you share some pics of the dryer ? How about a new thread on DIY dyers ?

I have a refrigerated unit that I got free. But I think for smaller use you could make one that works almost as well for very little. The way it works is it cools the air down to condense the water then uses a standard water separator to remove it. If it dies or I had to make one I think I would just get some copper pipe and make loops back and forth, mount it inside a wooden frame then mount a fan to blow on it.

Nice idea. I would have to use something that wouldn't freeze or each spring I would be replacing the can  since I don't heat my garage.

Then you wouldn't need to add ice.:D

You could always add a little anti-freeze.;)

Could you post some pics of the cut quality of your cnc setup cutting 1/4" if possible. Army Grunt posted some pics of the parts he got cut out for his trailer project and they look incredible , it looks like a flowjet cut them. I am having difficulty getting good quality cuts. Cleaning up plasma cut edges because they harden up from the heat is a real PIA. Thanks
