Has anyone ever heard of this or tried it? How hard could it be? Is there any important geometry or engineering involved to keep the grass floating and discharging properly?
I hit a root and bent mine. Great mower but tired of substandard stamped decks. I have a sheet of 3/16" plate lying around and thinking about building one.
Thoughts?

Depending on how good you are with dynamic engineering, this could be a difficult time consuming build if you want the grass discharge to work correctly. The easier thing to do is to go on eBay, craigslist, etc. And get a used heavy duty john deere 7iron deck around the same size as yours and modify it to fit and function with you're mowers deck lift this would allow you to to have a great functioning mower deck and still have the quality of thickness you're looking for. Modifying decks to fit others is not a hard job you just got to know you're way around a welder, I've done this before, I modified a 48" john Deere deck to fit on my Murray and it is still working fine today.
