My 24 volt generator only puts out 5 volts at high RPM without a load and only 1.5 volts at idle. I had it to the shop twice. It tested out Ok when they returned it but the "repair" lasted less than a day. Any ideas?

Is this a generator or alternator?
Do you know what the "repair" consisted of?
Have you checked the voltage regulator?
What is the condition of your batteries?
Have you checked all of the wiring connections?

The battery is good, 24 volts. I had the generator bench tested twice at a reputable repair shop. The first time they checked it out and said it worked fine, but when I took it home it didn't work at all when I tried to use it. Because they told me the generator was good I replaced the voltage regulator. That didn't do anything and when I tested the generator by grounding the armature I realized it was not the voltage regulator at all. When I took it back to the same shop he took it apart and put it back together, bench tested it and it worked. He said it was a bad ground, but I don't think he knew for sure why it started working. I took it home and it worked for one day and then quit.

So here's the problem: when I idle the dozer the generator puts out 1.5 volts and when I run it at high RPM the voltage goes up to 5 volts.

Then for some reason you aren't getting enough field current.
Did he test it for full output? Amp load? 24 volt generators generally don't produce high amperage outputs. Are you checking your voltage at the battery? You should be getting 26 - 28 volts there.
Out of curiosity, are you running two 12 volt batteries in series?

Before answering your post I thought I would check out a simple generator test that I found at How to test the generator and it said to connect a jumper from the field to the ground with engine running and generator disconnected. When I did I noticed a spark on the ground side which I had never noticed before. (I had done this test at other times with no result.) For some crazy reason the generator decided to start to work again. I don't know if this will be a temporary fix like the last time or permanent, but for now I'm happy. Maybe the brushes were sticking. I have been trying to figure this out on and off for almost a year.

By the way the dozer is an AC HD6, 1972 and has two 12 volt batteries in series each is about a foot and a half long. Finally can get back to work and leave it out in the field when I'm done :).
