I can't completely answer you because I haven't found any material thick enough that my 30 won't cut it. I have cut 5/8 " plate with no problem- slightly rough kerf but no worse than using a torch. It cuts 1/2" beautiful virtually no roughness.
I have also used it sever 11/4 " bolts off of an old plow harness and while they looked ugly they were cut.
I have been quite happy with mine

So the published cutting guide from Hypertherm is on the conservative side!

Don't really want to spend an extra $500 on the 45 when the 30 would do 90% of the time!

You can really damage a plasma cutter buy cutting to thick all the time. When i got my (30) i was cutting the thickest stuff i could find. I over heated it once and it shut of for a day. So i stopped cutting stuff i wasn't supposed to but the damage was done eventually it was off more than it was on:(. The good news is that hypotherm co. fixed it no ?? asked. I cant say enough good things about hypotherms warranty. If you need to cut thing 1/2" or over all the time you better go bigger. But if it is just every know and then the (30) will cut 3/4" steel.:thumbsup: Just go slow and let the unit have plenty of time to cool down.

Yes, but the duty cycle goes way down the thicker the material is that you cut. The lower the duty cycle the less cut time. But the thicker the material the longer it takes to cut.

The 45 offers more than just greater capacity. I recall it can be used in an automated cutting setup for example while the 30 cannot. I think the guys at Hypertherm, who are pretty straight shooters, will argue that the 45 is their best bang for the buck. I own the 30 and it does all I need as I don't work with more than 1/2 inch material.

I realize the greater benefits of the 45 (as well as the greater price)

I believe the 30 will also do all that I need and more
