I ordered a 1-1/8" bi metal hole saw off ebay. It should be here by Friday or Saturday. We'll see if that does the trick. I'll let you know how it all works out.

Yes, that is the route I would have taken I think, or the rat tail file Egon suggested, the new hole saw is gonna be a um....itch to keep centered over the existing hole, and the 1 1/8 hole saw is gonna be a real sloppy fitup for welding this 3/4 pipe in, but oh well live and learn:thumbsup: I wish him great success.

If I had to do this, I would attach a plate of mild steel on the side of the previously-drilled piece where the hole saw will exit. That way you get your guide back from the pilot drill.

Chad I hope the hole saw has a integrated mandrel or you ordered the mandrel as well. (the part that goes into the drill which the hole saw screws onto.) It is going to be very difficult to enlarge the hole but there are some good ideas above to create pilot hole. Personally I would have just bought some round files. I use them everyday. The advise above regarding speed is important. If you have a drill press put on a low speed. Otherwise 1/2 drills with 500 rpm can be used but hold on tight.

I have simply used scrap 3/4" plywood and clamps. Works for me.

the hard part will be getting the pin through the pipe sleeve afterward because of the seam weld in the pipe. if i were going to be welding a sleeve through a tube, i'd use whatever i had around. if you're building a backhoe, i'm assuming you have a torch? use that to make the holes, because machine tool precision isn't needed since you are going to be welding the pipe sleeve in afterward. any inconsistency or gap will be taken up by the weld. since you already ordered a 1 1/8 saw, that will do too, as long as you can get it started since you don't have the pilot hole anymore.

I am not sure what your situation is, but if you already have a 1 inch hole through the material you are trying to drill, you are going to have trouble getting a 1 1/16 holesaw to drill a hole over this hole. as you have no material for the pilot bit to go into. If you can get the part into your drillpress vise, and chuck up the holesaw into your drill press, perhaps you could get this done, but it wont be easy.

Get yourself a Starrett "Oops Arbor." I've got one and it's been a lifesaver on occasion when I frak up. However, as I recall, it needs at least 1/8" difference in hole sizes to work due to the set on the saw teeth.

Chad, If you want to enlarge the hole consider a step bit. There are several options available and it will allow you to go to 1 1/16". If you continue to drill little further, it will give you an angle edge to your hole which will allow for better weld penetration.
- On a different note, if you need to go from hole saw hole to another, if the first hole saw will fit inside the new size, some of the arbors can be taken apart and you screw the old size saw close to the pilot bit and the larger saw on the outside over the smaller size saw. (The one I use for this is made by Lenox.) It works very well. (I had to take the retaining clip off mine to allow it to come apart.)
- I have found putting a ring of modeling clay around the hole like a dam / levee, you can make a pool of lubricant to help keep your saw cooler. This also works well when drilling in glass.

The hole saw arrived Friday and I used it to drill the holes needed. The hole from the 1-1/8" was just a bit big but not enough to be an issue. I welded the pipes into the hole and it worked out like it should.

Hi Chad....here's what I had to do one time.....I needed to beef up my 3 pt.rear graderblade and had a welder weld some extra 1/4 plate on top the original 1/4 plate...I then needed to drill a hole into 1/4 stock and large enough for the 1" pivot bolt...I had to find a drill @ 1-1/16....

I found one and it was a big drill.... it cost me close $100 cdn....but it done the job....a drill bit would be more precise....I own a set of metal holes saws but not the size I needed for this project....would this be a solution to your issue ?......maybe I misread your intentions.... I thought I'd jump in anyhow and try and help out a fellow forum member..... P/S.... Hi Chad glad to hear you got er done.......take care Ampa <>
