After spraying liberally with WD40 and waiting a day, my lever with a bit of force shifted much better.. It freed up considerably after after engaging and disengaging several times (while the tractor was stationary with engine off).

Yes, in 4WD with shuttle and gears all in neutral , before getting it to shift, initially, with force.

I have a DS40 HST I was having problems getting it out of 4 WD I had the dealer check it out he replaced the solenoid which helped but it still clunks coming out of 4WD unless I first place speed selector into neutral then put in 2WD Front wheels must be strait front wheel tire pressures must be the same RPM must be low and then 9 out 10 times no clunk. I am concerned this will turn into a expensive problem once the drive train warranty is over (1 year left). should I bring it back to dealer again?

My personal experience with my DK-35se/hst and now my DK-40se/hst is I turn the switch for 4wd on when the tractor is stopped, when going into 4wd. If I am moving along and I no longer need to have 4wd engaged I hit the switch and continue along with no further thought to the status. No clunking, tire pressure check, up or down hill, turning or not. I've over 750 hours between the two tractors, and see no reason your experience should be any different. Require legible, clearly stated description of the problem from your selling dealer on all service documentation and take it back until it performs properly. Warranty repair time is when to get it done to specs. If they can't resolve it for you seek further help here and take the issue directly to Kioti HQ in S. Carolina way before your warranty expires.
When did the problem begin? How many hours on your tractor? Did 4wd behave any differently than how it does now at any point in its life to date?
