ive done everything the manual said to do but i still have a plugging promblem and my fingers are very raw from unpluggin any advise would be appreicated.

What type of hay? What's the moisture content of hay?
the hay is bahia and at 3 day curing time ive run this baler since 2000 no problems but the last two seasons its progressivly got worst on plugging ive rebuilt the sledge drive,rebuilt pickup reel,repacked and reset pressure on densinty cylinder i have a dealers manual on this 640 5 in thick but theres nothing about plugging the only other thing i havnt done is check my belt lenght ive relaced 3 times would this cause plugging their probadly 6 inches shorter from oringal lenght today i plugged 20 times baling 50 bales talk about sore fingers but i dont know what else to try any input highly appreciated.

My major rd baling experience is with a JD baler. Having pickup attachment too low,too many teeth missing or damp hay is about all that will plug mine. Is tailgate staying shut? Have you tried talking to a dealer service manager?
