I have checked pulleys and they seem fine. I have used the Kelvar belt and it breaks too. So I have been using a nylon belt. I did notice that there is just one bolt (idler pulley bolt) holding idler arm in place. Should there be more than one bolt to idler arm? If I replaced idler arm and spring do you think this would solve the problem?

Does the idler arm swing freely? If you turn the deck on while watching the belt (from next to the tractor) is the belt tight, or does it flop around?

Three things can cause a belt to break that I've observed. One is the belt is loose due to a weak idler spring causing slippage under load. Slippage burnishes the belt thus continued slippage till the belt fails from wearing thru in one spot. Two. There are bolt guides that prevent the belt from accidentally coming off the pulley. These bolt stand near the pulley but doesn't actually touch anything. The belt could be threaded on the wrong side of the safety bolts causing excessive wear causing premature belt failure.

Lastly the blade deck is driven from the PTO. The belts are not easily installed. If not routes properly could cause premature belt failure.

I had a belt failure shortly after installing it. It was because i didn't have the belt routed properly and was rubbing a bolt. The bolt in my case had to be removed before the belt was properly installed. Then the safety bolt was put back. When the deck pulley was engaged and locked I checked to see if the belt was touching anything. Make sure there are no safety bolts touching. That is the only thing I can suggest and in my opinion the only thing that could cause a premature failure if all your pulleys are OK.

Your deck design may differ from mine but the basics should be the same.
