SIR,
did i read the last post correctly? you still have not
removed the gear? i have cut gears, and splined shafts.
the first thing you must do is find out what the teeth
profile is. PA pressure angle, and pitch. you need to
take this gear to someone that has a gear pitch gage,
and they can tell you what it is.
i cut all my gears with a single profile cutters. you must
know all of the above in order to determine which cutter
to use. from reading all the post, i would say it would be
better to make a new gear, but unless i can see the
broken part, this is only an educated guess.

She's a-comin' out any day now though; just cleared a huge amount of chaos out of one of my bays, as I'm in the midst of some major reorganization and rearranging.

When she's out, I might, just for the heck of it, see if it's something that I can get "off the shelf" somewhere, or if it's an uncommon oddball that has to be remade from scratch. Also will look into whether or not it might be cheaper, or otherwise more advantageous, to have one made, even if it is available for purchase somewhere.

Hi John,
I may be a little late at this point, but I did want to offer. I have a large number of old involute cutters for straight gearing and also have access to an old Barber Colman hobbing machine that can cut helical gearing as well as straight. As one of the previous posters have mentioned, I think 4140 would be more than adequate to use as replacement material. It could be hardened a number of various ways, to obtain the necessary rockwell. When you have the gear out, if your still looking for help, I would be more than happy to try.

On a side note, did you ever get the pm I sent last week?
