Just curious ... could you have milled down the outside end of the caps ... .5mm (.020") should be enough meat for that ... then the seal would be in it's normal position. Granted you would have had to pull out all the needles and clean it up real good before reassembly. Actually could be done in a lathe too. Often the end caps have a raised portion around the outside diameter if you are looking at the outside end head-on, .020 should turn off that pretty easy.

Probably not an issue but I'd keep an eye on the seals ... pushing them on a bit farther might try to make them pop out of the little groove they sit in on the cross piece.

Is it possible the u-joint was outside manufacturing tolerance for this dimension?

I'm assuming material had to be removed from equally from four crosses.

No, Milling of the end caps would not change the fact that the cross would not fit into the yokes.

Here is the original cross of the original u-joint.
What is shown is the measurement distance that needed to be modified on the new one to make it fit into the yoke properly.
Everything works great. Been out plowing snow several times since the install with no noises or issues at all. We'll see what happens during the summer with mowing on the hills.

Oh, I see what you mean, the cross would not even fit into the yoke so you could put the end caps on .... I thought the problem was the installed caps would not go on far enough to get the clips in.

Take a look at where the retaining groove is positioned and you'll understand cree_dog's point.

Are those measurements off by a decimal point? 1.9mm is about an 1/8 of an inch. That would make them 1.966 centimeters instead.
