It turned out the original shaft was 1" square solid, not tubing (I hadn't looked at the end, just the overlap). So, ground in a vee and mig welded a couple of passes.Also tried to extend the shallow grease trough so the lube might work its way in both directions.
I beat on it with a 2# hammer and it rang solid, so ground the welds flat.
It was a bit tight going into the female end, so ground off the corners a bit.
Then it slid home and works well - there must have been a bit of flex before as it's smoother now. The welds aren't perfectly solid, but I got good penetration, I think. Clamping everything to a chunk of iron and opposite-side tacking helped keep it straight. Any comments on the welds?
