Fuel Tank Leak Question

I'm not sure why you're not understanding what I'm writing .
Matter of composition versus interpretation I guess. As I said, if you've already tried and found they fit without crossthreading - fine. And it seems you're clarifying a bit now. But earlier you made it sound like you were going to remove the hood and/or cowl and disconnect all the instrumentation wiring just to get to the sending unit. All I was trying to tell you was that I did the very same thing as you, without any disassembly whatsoever. I disconnected 3 wires and removed a few machine screws. Installed a freshly cut gasket of more suitable material than OE, and put it all back together. In all, maybe an hour's work

It turns out the sender unit gasket was made of black rubber after all. It's a strange design. The mating surface of the sending unit as machined grooves as does the mating surface of the tank. The rubber gasket has grooves which are supposed to line up with the grooves on the top and bottom surface but they don't. The gasket is slightly smaller and the grooves don't line up.

So I slathered the rubber gasket with a fuel proof sealer and replaced the screws with hex head screws. The hex head screws allowed me to torque them a little more and compress the gasket a bit more.
