Hey, I think you are going with the wrong technology. Just google: 3D foam printer. It will be cheaper than the freezing and machining route and get the job done right. Should be able to download the CAD into the 3D printer for each custom pillow and print it overnight.

If the foam will absorb water, I would just freeze it in a block of ice and machine with an end mill. Someone has already suggested this I think. Seems like a simple solution.
