i believe the splices will be a NON issue if done correctly, and kept dry and corrosion free. PS.. i'd reccomend soldering, shrink tubing and sealer.

I would suspect the problem is in the actual limit sensors int he arm.. not the board.

yes, I definitely soldered them and used shrink tubing.

Im going to try switching out the control board just because its easier, first, and if that doesnt work Ill go through the hassle and take down and send in the arm.

what do you mean by de-wireing the board?
the interesting thing is that every time I reset the limits, the gate works for 5-10 cycles repeated one after another right after I fix it. Then, it seems if I leave it alone for a while and then go back to actually use it for a purpose and get my car out of the driveway, the slave arm opens too far and jams up again. I have spent probably several hours now trying to figure it out.. and when I disconnect that arm from the gate, interestingly, I cant reproduce the problem. But when its connected, low and behold- it jams.

Since you can't reproduce the problem with the arm disconnected from the gate I would double check that the gate is not getting in a bind while it's moving. Also check very closely that the gate hinges or arm mounting brackets aren't moving as the gate is moving. If the hinges/mounting brackets move as much as 1/4 inch it will drastically change the distance the arm travels. So watch them closely as your gate is opening and closing. I put my hand on the mounting brackets while the gate was closing so I could feel them moving because the movement was so small I could not see it but I could feel it.
That solved a different problem at a different time for me but it is possible one of your arms is not properly bolted/secured so the rev counter isn't stopping the arm like it's supposed to.
It could also be a dirty rev counter board. It's been a little while since my arm did as you described but if I remember correctly it was doing exactly the same thing yours is doing. I removed the arm from the gate but I left all the wires in place. (Removed the power source at the control board of course) I disassembled the arm by removing 14-16 bolts and a small black ring that helps hold the 2 arm pieces together. The black ring screws on threads at the small end of the arm where the shaft goes in and out. I removed the rev counter board because I thought it was bad so I planned to replace it. When I removed it I noticed a lot of dust/dirt mixed with a spider web. The rev counter board was also a little crooked for some reason. There is also a round, flat disk with holes in it that was dirty as well. I think the rev counter actually counts the holes on the disk as it spins. When it reaches the correct count of revolutions is when it knows to stop at your preset distance. All I did was clean it real good with a cloth and compressed air. I reassembled the arm and I've not had that problem ever since.
Please only try this remedy if it is something you feel comfortable with. I am by far no expert. I can just tell you it worked for me and my symptoms then seem to be your exact symptoms now.
