I use the 2 1/2 x 1/4" wall all the time for receivers and never had a problem with the seam on the inside.

What is called for is "slip tubing" - it does not have the welded seam inside or the rounded corners. We used it in a plant manufacturing big fertilizer applicators (did on 110' long). The purpose was to stiffen the tongue. The frame IIRC was built from 4" heavy wall tube with a center rib of 4" slip tube down the middle. A chunk of 3 1/2" heavy wall was shoved into that.

We 'liberated' enough of both to build 7 wood splitters using it for the slide.

I use 2.5" x 3/16" for the outer and 2" x 3/16" for the inner. The result is a 1/16" gap for the slip fit and consistant corner radius.

I agree with Gizmo....I also use 2 1/2 x 2 1/2 x 3/16" wall. It is good and loose, but not too loose. Works great and if it gets a little dirty, you won't have to beat it in with a pipe.
