When I shift out of FWD and drive forward, the FWD lever keeps popping and it never fully disengages. I have tried using the loader to take pressure off fron end, playing with the hydro pedals..No luck. I can put the lever back in FWD and it works fine. The linkage is not binding and moves smoothly.

It sounds like the linkage from the lever over to the transmission needs to be adjusted to provide more disengagement.

I agree with Larry, or perhaps the 4wd lever has been bent while trying to force disengagement with the gearbox stuck. Those levers are soft metal and are easily bent between the rubber handle and the first pivot point under the left side console. You should be able to look down into the slot and see if the lever is bent when compared to the HST Range lever and PTO lever. You may need to remove your cowling/console and straighten the lever. The cowling comes off by removing bolts under the fender. You should be able to get to the bolts without removing the tire. If you remove the console, you should be able to move the lever farther back because you won't have the limits of the slot. That will tell you if the problem is a bent lever or the gearbox not disengaging properly.

EDIT: There is an adjustable clevis link where the lever attaches to a rod below the operator's platform. You will have to pull a pin, loosen the locknut, and turn the threaded clevis to make an adjustment. In your case, the clevis would have to be loosened to effectively make the rod longer for more complete disengagement.

I disconnected the linkage and manually moved the lever on the gearbox. Same result with the clicking sound when moving forward. I definitely think the gears are not unmeshing. Unfortunately I think you have to drain all hydro fluid to remove the gearbox cover to take a look. Anyone have experience with this?

Yes, if you remove that gearbox, all the oil drains out. You have two drain points on the reservoir and a drain point on the gearbox, so if you are careful and drain the fluid into a clean container (or one lined with garbage bags) you can re-use the oil. You should find that the dropbox/gearbox is just a sliding gear with a fork attached to the linkage. Pretty simple. . .

My TC40D (I'm assuming the same gear box and 4x4 as the 35D) is always a bear to get in and out of 4WD. I've bent that linkage numerous times. I've tried several ways to get it out of 4WD but only by putting it in high/high and moving smartly backward, quickly letting up on the pedal and shifting at the same time will it come out. I assume that this is just the nature of the beast (since someone else is having problems)??

Getting out of 4WD is one thing but getting it engaged when in a precarious situation is another. Sure wish this thing shifted easier. I'll be curious to see what you find.

I always lift my front wheels with my loader and my 4WD goes into and out of 4WD as smooth as can be. Have you tried this?

No, haven't tried that one yet. I will tho.

That's all well and good as long as the loader is on the tractor. There are a lot of times that I'm using that tracor w/o the loader. Such as plowing, discing, even brush cutting where 4WD is needed.
