Apparently all you did was remove and replace the radiator. I would go back and check my work for any loose or pinched wires, even if it means removing the radiator.

Norm, I felt the same way however there are no wires near or around the radiator. Since I needed to track down that wire, I got the dash and fuel tank un bolted so I could remove the entire wiring harness. whowever had this tractor did a lot of mickeymouse wiring. I have stayed focused on the original problem but just cant understand whats causing it. I'm really frustrated at this point, it was running fine before I ran into this overheating problem.

That is your fuel shutoff switch, when you turn your key on & off it makes that humming sound.
Make sure your voltage regulator snap clip is on tight, its located right behind the fuel filter on the fire wall.
Its aluminum with fins on it, and trace all your electrical connectors to make sure that they are tight.
are your battery connections good & clean on the posts?
are the wires to your starter nice & clean & tight?
What wire was smoking?

TactorErnie, The fuel shutoff switch has a three prong connector coming off of it. The black wire (ground) comes up and grounds next to the voltage regulator on the fire wall and then runs to the opposite side of the tractor and grounds a second time to the frame/plateform at the front of the tractor below the battery, this is the wire that begins to heat and melt). Additionally, to other groound wires one from the radiator overflow sensor and one from a spot just below the thermostat also connect to this ground....Does that all make sense?
When I turn the key, I hear the fuel shutoff switch rotate, and engine then starts to crank once or twice then stops and the wire begins to burn......
All the battery connections are shiney and free of corrosion and the wires to the starter are clean and tight....

How do you test a voltage regulator? I also noticed somethimg else (may not mean anything) but when I unplug the voltage reg. it makes no difference...meaning the tractor is behaving the same way whether the voltage regulator is pluged in or not. Bad regulator?

What about where the negative cable from the battery grounds to the frame? Make sure u clean that connection also.

I meticulously cleaned every connection!

One other Question.....

The start of all this was due to the tractor overheating, I parked the tractor in the garage and shut it down just prior to the gauge hitting the yellow. what damage could have been caused from overheating and would that be related to the engine struggling to turn over now and causing the wire to melt.

Does the wire heat up while it is cranking, or when the ignition is in the on position? Might help to isolate the problem between the starter circuit and the charging/accessories circuit. Can't help but think, like was stated by others, that there is a bad connection and the circuit is just being completed on a different path. A picture of the offending wire and it's ends would really help alot!

You said you checked the ground connection. Did you verify the connector on the battery is OK? Sometimes the connection to the wire at the battery end goes bad. The cable itself could be at fault, too.
