I really like Lincoln's L-56 wire. With the material you have listed, I'd go with .045" wire too.;)

For now I am limited to the WeldPak 125HD which says it's maximum wire diameter is .035 :(

I'm new at this, I have limited funds for a new welder.

Will the gas shielding (CO2 or CO2/Argon) really extend the wire consumption, or is it just cheaper to burn ?

BOTH.
Solid wire is both cheaper to buy, and you'll use less per inch of weld because you won't be losing the flux from the wire.

I will add that your metal should be pretty clean for gas use...rusty/less clean metal welds up better in my experience with flux-core...so it may come down to what kind of shape your free metal is in, and what kind of prep work you want to put into it. Flux core also works better in the wind imo. I have always found it a little easier to see my puddle with gas shielding...not trying to confuse the issue, just to share what I have learned from both as things pop into my A.D.D. mind ...

I believe that machine and wire is too small for a project like this. Do you have or can you borrow a SMAW / stick welder? I'd run 1/8-inch 7018.

I've run more flux core self shielded wire than anything else. Can't say I've ever run .035 wire though.

Here is some .045 Lincoln NR-212, and 1/16-inch Hobart 21-B.

I went and found the manual for your welder. Yeah you'll need a bigger welder! Here is a calculator from Miller, play with the numbers to make sure I'm not missing something.

I don't know what this guy means by older rod welder. He is just north of you, maybe something to go look at. Sometimes around here there are some good deals on Craigs list. I bought this 1966 Red Face for $200.00 just north of Sea-Tac.

I have a saved search for Craigs List.
I look at it regularly but haven't been serious about a bigger unit yet.

My brother in law has the Lincoln that looks like a red tombstone. I see those around $200 - $300 But Home Depot seems to have a new one for about $299: Lincoln Electric AC225S Arc Welder-K1170 at The Home Depot

I will admit that I DON"T KNOW A GOOD DEAL when I see one :)

I have been happy with the repairs that I have made with the 125.
The Miller calculator shows .035 for 3/16 steel. Manual boasts 1/4"

Dang.... I was going to build a bridge with it. :)
