Finished joint. It was nice working with aluminum since I can cut it with my woodworking tools. I wish I could make metal stick together like you guys do!

Chim if I understand by looking at this picture, your 45 would actually need to come from the edge formed by the 90 in the angle iron. So mocking it up with a piece I have, then making some rough measurements, I think you want to cut a 35 degree cut on each of the sides (keeping the other side at a 90 so it is out of the way).

Give that a try and see if it works. It is too hard to explain how I came up with this, and I don't have a cad program on this computer to draw it.

I think surfran is right if what you're trying to do is create a frame of angle iron so that the folded edge of the angle iron is furthest from the inside of the frame. The angle you're trying to find is what would be notched out if you were to bend the angle iron by 90 deg and then have the sides of the angle just meet at the folded corner. If you had a chop saw, you wouldn't have to do it the way you're doing, trying to calculate the angle to cut with a hack saw. Anyway, the angle is the arccotangent of 1.414 (sq root of 2) or 35 deg. Like surfran says, just lay out 35 deg and saw along the mark and it should fit fine. Next time, get a chop saw. Good luck.

If I understand fuzzy photo #2, your desired 45 degree angle projected onto either leg of the angle iron would be 54.74 degrees, measured from the long axis of the angle iron. Try it with some folded paper angle iron first.

Everyone - Thanks for the input. I spent most of today at a gun show, so tomorrow is another day for this project. I had been trying to get one prototype of the assembly together in my "spare time" this weekend. I'll try to get it made up and post what I really wanted it to look like.
