Thanks for all the help.. I am pretty sure i shortened the life of the first couple lights by handling them, but since then I go to great lengths not to touch the bulb at all.. I have even used latex gloves in case I do touch the bulb. I havent tried cleaning them them denatured alcohol though.

FWIW - The bulbs are #9003 Halogens (NOT sealed beams)

I havent seen any condensation in the headlight, but will look closer. I will also check the voltgage and see what I am getting..

All good tips so far...

I've also noticed that country of origin sometimes matters... USA and germany being the best, china the worst. Look on the bulb itself, not the package.

After WTA's tip about replacing in pairs, I did so on the wife's 2004 Beetle front signal lights. Old bulbs were still good but left side flashed fast. I had replaced the left only and worked OK for about one day. After replacing both, we have not had a problem for over a week.
