Looking for super hard substance/filler

The suggestion won't work. The wheels (wheel bearings) definitely rely on steel inserts. Need to add material, not remove.

Personally I detest tap cons. They are a one time thing. I think given the nature of a flexing rail, they MAY work loose.

I guess if you took a hint from high speed rail, you might have welded the rails. No more clickity-clack, martinis stay in the glass. Besides, who doesn't want an excuse to have a Mig set up for aluminum?

It is hard to tell exactly how much material you are needing to replace...Is it the rusted sleeves in the second pic in post #2 you are wanting to replace? how much of them in inches? feet?

I was hoping for some "magic" paste that could withstand the wheel pressure and full rhe gap. I could try reusing the "excess" steel you see in original post, but that is not guaranteed to work w/o some adhesive.

Only PIXY dust is magic. Probably available at Amazon. The name escapes me, but there is that EPOXY metal stuff. Oh, JB weld.

Again...how much of this material are you wanting to replace? inches? feet? yards?...

I am sorry, thought it was clear from pictures.
About 2 inches
A machine shop would have no trouble duplicating the profile..or it could be done with hand tools and some bronze stock...

As for something non metallic...something like this could be used:

MAX GFE 48OZ - EPOXY RESIN VERY HARD CASTING LIQUID FIBERGLASS ELECTRICAL POTTING COMPOUND - The Epoxy Experts

you can use similar polyester resins that are nearly as had and use 'Cabosil' for extra hardness (7on the Mohs scale)...if reinforcement is required add milled carbon fiber...
