Might be beveled gears now.

Is the detent in place? And how much gear, spline engagement. It might have been run with thrust play by a prev owner till it was 99% gone, and then he fixed thrust play, but not coupler. Gas forward and it simply might not have enough meat for positive engagement.

I am thinking I will need to pull the top cover to get a good look at the detent, right? I think that will also give me a look at the gear/spline engagement?

I think I found the problem. The coupling is worn on the transmission side. It also looks like the splines are worn on the output shaft coming from the transmission. I have attached a couple of pictures. What are the chances that a new coupling will solve the problem? I hate to think about replacing the output shaft, that looks line quite a job.

Additional update:

Upon digging a little further, the shifter fork had extensive wear and was bent not allowing the coupling to fully engage. The coupling will slide onto the countershaft easily and fully with the fork removed. I will replace the coupling and fork. I think that should do the trick. Will report back with results.

Yup, poor engagement leads to the spline wear.

New coupling and shifter fork made all the difference. Ran the finah mower and my new (to me) old flail mower for several hours today without one problem. I am still scratching my head as to how the fork could have bent so badly. Thanks to all for your help.
