Yes Mossroad, I have access to a router though I'll probably have to buy any bits (which is fine by me).

You could use a router with a guide to cut out an inside circle. Or a saber saw with a guide as well. Then use a different bit to get a nice looking edge that you want. Might take a little practice, so use some cheap wood until you get the results that you want, then go for the good stuff.

I have very little experience with a router, but they really are an amazingly useful and versatile tool.

I have a wood lathe and agree that for this item a router would be my first choice tool. A circle guide and straight cutting bit for the inside and a profile bit of your choice for the outside. Again use the circle guide for the outside and cut it first. It's important to have the inside undesturbed as it's the anchor for the circle guide. When you do the inside, use the straight bit to make a few circles 'till you get the width of cut you need. If your columns are hollow, all of the inside need not be removed.

The same bit can be used for the edges of the square piece.

Am home from Home Depot, bought a circle guide for the rotozip. He said he thought it would work (also got the "wood" bits, but they look soooooooooo much like the regular "drywall" bits /forums/images/graemlins/confused.gif /forums/images/graemlins/crazy.gif)

He said he knew nothing about an attachment for a router to make circles, so I left it at that.

Gonna try a sample in few minutes

I've tried the wood bit in my Dewalt cut-out tool, it definitely cuts wood, where the drywall bit will smoke. Tell us how you like the circle guide.

Update: it in fact will cut 3/4" birch plywood. It's not as fast as a circular saw but it's a touch more accurate too! /forums/images/graemlins/grin.gif

Ok.. I used a single bit and made 4 cuts. I bought a pack of them expecting to break the bit at least once.

Something I didn't really like, but I'm 99% sure it's more operator fault than machine... /forums/images/graemlins/crazy.gif

The circle tool for the rotozip is stiff, but plastic. I don't like spending $24 on something that probably has a manufacturing cost of $1.50. In other words, I thought it was/is kinda cheap. It did NOT (as far as I could tell) slip and lose my "angle". I did cut the first circle and cut counterclockwise for about half way, then I went the other direction. Upshot, the line didn't meet. I highly suspect there is SOME flex in the tool that helped (to a minor degree) cause this.

My first (outside) cuts went pretty well. I DID screw up the measurement, so I'm not sure that I understand the scale on the tool... sigh... /forums/images/graemlins/blush.gif I need to measure twice and...well, you get the idea. Lesson learned.

On cutting the INSIDE of the circle out (even though OUTSIDE is too small, I figured I'll do a trial run on this), the circle was rather difficult to handle, so I cut a bit, turned, cut, turned ad nauseum. When the center fell out, I have TONS of little flat spots where I started/stopped, nowwhere as smooth as I was able to get the outside (when it was connected to the larger piece of wood for stability).

Sooooooo, I have this piece out for the wifey to see and get her opinion. If she likes it, I'll measure twice, cut steady, slow and in SAME direction (to keep same "flex" perspective on tool) and give it a whirl.

personally, I think it will work once I get a bit more proficient at it. I just wish I hadn't been so brash & cut 3 pieces out (1 trial & two "real"). I cut the two "real" pieces out so I'd be using the same setting, little did I realize at that point, that the settings were off.

Oh, and another thing I didn't much care for, to initiate the cut, you do a plunge cut. You can not evidently, put the guide into the guide hole and then move on. you have to sort of do both at same time. (at least, I did). I'll work on that again, but this is another area where the (small) flex in tool might rear it's ugly head. I might try the raise/lower deal & plunge that way, although the directions specifically say to plunge it 1/8" OUTSIDE your cut. (how can I do it OUTSIDE my cut, if the cutter only goes "X" distance out?) (answer: bend/flex/inaccuracy??)

You can make a a circle cutting tool for a router out of thin plywood, masonite or plastic.
