Maybe the first repair was just re-tap the same thread size, might be able to find a new drain plug that is just a hair over size and re-tap that size.

There you go! Maybe tap new threads for an SAE Drainplug that would be just enough larger. Or do a Heli-Coil with a slightly smaller Drainplug.

Dealer should fix it properly. For the time being, you can install an expanding rubber plug and stop the leaking. I wouldn't trust one for years and years, but I'd trust it for a few days/weeks. I bought a used car that had one in it- no telling how long it had been there.

Years ago, we had on occasion a stripped oil pan drain plug. We put a rubber plug in that used a tool to stretch it so it was small enough to go in and then the tool was removed the rubber expanded tightly sealing the hole. It was easier than other methods and customers did not seem to mind (I think some of them came in for oil change knowing that the drain plug was already buggered.

Isn't there a line of replacement drain pan plugs that are oversize and cut their own threads? Might check with an auto parts store.

Just kidding. That damaged/stripped plug is one of those things that would drive me nuts knowing it's not right. I'm interested to hear what the best fix will be.

No reason not to try a re-tap at the same size. I've had this work on a number of occasions including stripped out brake bleeders (on cars).
