If the repair cost is so high, what would it cost to swap in a new engine? I can't imagine a 20k repair :confused2:

All kidding and joking aside, if I had a Powerstroke that blew up out of warranty and I was planning on keeping the truck and there wasn't a way that I could have my insurance company eat the cost of repairs (as is often the case with these fuel pump problems) I would definitely swap in a Cummins. There are all kinds of 6BT Cummins engines all over the place which can be found and would make a great engine for the swap. The Cummins 4BT engines will easily do 500,000 miles and if treated right over 1,000,000 miles in a pickup truck (especially if it's left at close to stock power levels). So it isn't like you have to worry about the engine giving out on you after you've paid for it. Plus with the cost of installation of a new crate motor from Ford, you're likely at a similar cost to get a Cummins swap from one of the specialists that routinely do it. I liked my 6.4 Powerstroke for the most part, but there's no way that I'd pay $20K for another one if mine broke.

How are you guys able to get your auto insurance to cover the repairs?

I`d swap in a Cat 6.6L in a heartbeat.

I don't know all the specifics but I think it might be covered under your comprehensive policy if you get some bad fuel, which would pretty much be the reason that the system would fail in a manner that Ford would not cover the warranty. I know there were several people on the Ford Truck Enthusiast forum that I used to cruise that had problems with their fuel system on their 6.4 Powerstrokes that Ford refused to warranty. They were all able to get their insurance to cover it. I'm pretty sure that everyone who needed the repair that Ford denied warranty for had it covered under their insurance.

Except the people whose insurance companies did their own fuel analysis and disagreed with Ford. :/

I'm sure that there were people who fell into that category. From what I remember reading in regards to the 6.4 Powerstroke forum in particular though was that everyone seemed to have success with their insurance company. I admittedly didn't spend too much time on the other forums for other engines though and maybe 6.7 Powerstroke owners have not been as fortunate.

My guess is eventually insurance companies started to wonder why one particular type of truck was having tons of comprehensive/vandalism claims for contaminated fuel damage. That part of the policy is meant for like, a crazy ex- pouring sugar in your fuel tank.
