What did you use for the frame?

I used 1"x2" box tubing from a large shelving unit. It worked out perfectly for the frame and although it has some slots in it, they don't hurt anything!

If it makes you feel any better, metal workers rarely do well with wood.
As for the waviness with lexan, I've found that a flat washer sized to be very close to the foam gasket thickness, give the screw something to tighten to, with out excessive warp.
