I've used JB Weld and various epoxies over the years to solve problems like this on old cars. JB Weld and an aluminum plate over the area should hold just fine. Might let loose in 10 or 15 years so keep and eye on it.

I bet it can be welded without dissassembly. Take it to a good welder that specializes in GTAW on aluminum. They can weld that with minimum heat as it's not a structural weld, merely a seal weld. I'd look at the welding option before I drilled and tapped or used JB weld etc.

You can't recover from drilling a hole, if it doesn't work. I'd also bet that it's thin material, which means there's really no thickness for tapping threads.

Of course the risk of welding w/o disassembly is possible heat damage to seals and o-rings, as well as burning and carburization of oil in the area of the weld. Remember that trans case is also the hydraulic oil reservoir. At minimum I would want to invert the trans to get any remaining oil away from the weld area.

We had to replace a housing once due to improper use of the differential lock. It was a pretty big job but definately did not take 40 hours.

Well she is back up and running, 50 hour service done too. Attached pic shows a 1/8" aluminum plate epoxied (JB Weld)over the crack. As a preventative measure should BX owners think about pasting 2- 4 strips of metal using JD Weld to the bottom of
the transmision case to strenghten and protect.

Any thougths beside watch where you are going.
