GP.... been reading thru the link you posted... thanks.

Tried to buy a spot weld cutter in town this evening but parts store didn't have one, will try the other place tomorrow. Back to night shift tomorrow night, 3 on, 1 off, 3 more on... don't expect much progress in the next few days.

I got a spot weld cutter on Saturday, and had Monday off work, so I had a chance to start removing the ends of the cab corners and top corners where I cut off the back of the cab. Not much, but it's a start. Lots of work ahead.

No turning back now! Here is a thread on a 6.0 stretched to a 6 door, may be some helpful things. The Hillbilly Stretch-Limo (my 6-door Superduty project) - Ford Truck Enthusiasts Forums
I read through this whole thread on my phone on the weekend. The roofline looks like it takes some work to get right. Looking forward to seeing how DC deals with it. Having the roof Rhinolined seems like a good idea, never thought about the stresses involved up there. Someone also mentioned using the roof off a van.

Not much time over the past few days to do anything. Did get new cutting tips for the spot weld cutter today. But I'm off now, until Monday night.

I'm somewhat related news, I seem to have a trade deal worked out, my F350 dually cab n chassis truck for a single wheel truck with the 7.3 diesel, but 6spd manual trans instead of the duallys auto. Only catch is that it's 150 miles away, and I'm leary of hauling my dually (9k lbs) on my bumper pull trailer behind my severely rust compromised F250. And then hauling back the new truck, which would be only slightly lighter. If I can make the trip with out folding the frame in half, I'll count myself lucky.

The new truck will likely donate it's drivetrain and all wiring to the project truck, including the front half of the frame. The back half of the frame will be used to replace the F250's rusty frame. In the end, I'll have the project truck crew extended cab short bed with 7.3/6spd/4x4, and my current F250 extended cab short bed 7.3/6spd/ 4x4. And a few spare parts... extra set of axles, a long bed (from the new truck) to use as patch panels, a rusty extended cab, and some other odds and ends I can sell for extra cash...

Please show some details of the spot weld cutter. Never heard of such an animal. I can imagine but your experience would be nice to hear.

Spot weld cutter is basically a small hole saw with a spring loaded retractable tip . Use a center punch to give the tip a divot to stay in, and drill... Will easily go thru the first layer of sheet metal, and the second, if multi-layer.

We used tons of these back in the 1970s when we "rustproofed" cars. I used quotes because we had a Fiat dealership, where the rust proclaimed that "resistance was futile". I still use them as little hole saws.
